Belt Starters
Belt starters are the electrical means of starting conveyor motors: direct-on-line (DOL) starters, star-delta where still used, soft starters, and in many plants a variable speed drive used primarily for controlled starting rather than as a process-speed tool. This category is the starting method, not the mechanical drive skid (motor, gearbox, coupling, base) and not the plant PLC or field-device layer. DOL applies full voltage at start. It is simple and common on smaller conveyors, but it shocks belts, couplings and gearboxes and can pull supply voltage down on weak networks. Soft starters ramp voltage or torque so acceleration is controlled, then typically bypass for running. A VSD can provide a start ramp and speed control; it is a starting choice and a control choice. Say which problem you are solving: mechanical shock, supply limitation, speed variation, or all three.
Long or high-inertia belts, dual drives that must share load during acceleration, and incline starts that must not slip the pulley are the usual reasons South African plants move off DOL. The starter must be coordinated with motor insulation, cable length (especially for VSDs), protection settings and any holdback or brake. A soft starter will not fix an undersized gearbox; it can prevent the start from being the event that finishes a weak drive.
This is not “the MCC”. A starter module may live in an MCC bucket, but quoting Belt Starters should describe motor kW, voltage, starting duty and the existing starter type. Field pull-keys and belt-misalignment switches belong with instrumentation or pull-keys; they may interlock the starter, they are not the starter.
Common applications
Starting-method projects are often retrofits after belt slip, coupling failures or nuisance trips. Typical briefs:
- DOL to soft start conversion — Reduce mechanical shock and starting current on an existing motor. Confirm motor kW, voltage and whether the MCC has space for a bypassed soft starter.
- VSD as a starting and running method — When speed variation, load sharing or a longer ramp is required. Distinct from buying a mechanical drive package — you may already have the motor and gearbox.
- Replacement of failed starter gear — Contactors, overload relays or a failed soft starter like-for-like. Provide photos of the bucket and the motor nameplate.
- Dual-drive start coordination — Two motors that must ramp together. This sits at the edge of Controls — say if you need only power hardware or also sequence logic.
Industries that use this equipment
Mining and overland conveyors often need controlled starts because of inertia, lift and belt tension; weak rural or mine networks also constrain DOL.
Cement, coal and aggregate plants retrofit soft starts on feeders and plant belts that were hammering gearboxes.
Ports and stockyards may use VSDs for both starting and boom or reclaim coordination — still describe the starting duty separately from mechanical winches or drives.
Warehouses use smaller starters on package lines; the same DOL versus soft-start logic applies at a different scale.
Specifications buyers should consider
The list below is a briefing checklist, not a datasheet. Exact ratings, dimensions and standards must come from the duty, existing plant records and the supplier quotation — do not treat generic web copy as a specification.
- Motor kW, voltage, poles or speed, and nameplate photos; altitude if on the Highveld (cooling and sometimes starting).
- Current starting method: DOL, star-delta, soft starter, VSD — and what fails today.
- Whether speed control is required after start, or only a ramp to full speed.
- Duty: starts per hour, loaded or empty start, incline.
- MCC space, incoming supply constraints if known, and cable length to the motor.
- Coordination with brakes, holdbacks, and whether a fluid coupling already cushions the mechanical side.
- Supply only versus install and commission.
Factors that affect selection
- If a fluid coupling or scoop clutch already manages start torque, an electrical soft start may be redundant or complementary — describe what is already there.
- A VSD is not automatically better than a soft starter; it is different if you do not need variable speed.
- Mechanical drive upgrades belong on Conveyor Drives; do not hide a gearbox replacement inside a starter RFQ.
- PLC sequence and start-permit logic belong on Controls; the starter still needs those permits described.
- Long motor cables on VSDs need a qualitative note (length, existing filters) without inventing dv/dt numbers.
Common problems and failure considerations
- Belt slip and fuse or overload trips on DOL starts that look like “motor problems”.
- Coupling and gearbox shock from instant torque.
- Soft starter bypass contactors or cooling failed, with the plant running in a degraded mode.
- VSD parameters that accelerate too fast, still shocking the belt, or too slow, stalling on an incline.
- Buying a starter when the real issue is a seized belt, blocked chute or undersized motor.
Maintenance considerations
- Keep starter enclosures clean and cooled; dust-packed heatsinks trip at the worst time.
- After any mechanical change (belt, pulley lagging, coupling), revisit ramp times rather than forcing through with higher current limits.
- Record trip logs; they distinguish electrical starting issues from chute blockages.
- Coordinate isolation procedures with pull-keys and MCC permits.
- On VSDs, treat cable glands and filters as part of the starter system, not optional accessories.
Questions buyers should ask suppliers
- Soft starter or VSD for our stated need (ramp only versus speed control)?
- Is bypass, enclosure rating and MCC integration included?
- What motor data do you still need from us?
- Will you commission ramps on a loaded belt, and what process support do you need?
- How does this interface with existing PLC start permissives?
- Are harmonic or cable-length accessories in or out of the quote?
What to include when requesting a quote
Clear briefs produce comparable quotations. Include what you know, and mark estimates separately from measured values. Photos and drawings help more than extra adjectives.
- Motor nameplates, photos of the existing starter/MCC bucket.
- What you want to change: shock, supply, speed, reliability.
- Loaded start, incline, starts per hour qualitatively.
- Existing fluid coupling, brake or holdback.
- Install versus supply.
- Do not tick this if you actually want a full drive skid — use Conveyor Drives.

Frequently asked questions
Is a belt starter the same as a conveyor drive?
No. A drive package is the mechanical power train — motor, coupling, gearbox, base — sometimes with electrics included. A belt starter is the electrical starting method for the motor. Tick Conveyor Drives for a skid or complete power train; tick Belt Starters when the machines stay and the start method changes.
Soft starter or VSD?
Use a soft starter when you want a controlled ramp to fixed speed. Use a VSD when you also need variable speed, finer load sharing, or process control. Describe the operating need; do not ask for a “better starter” without saying whether speed will change after start.
How is this different from Controls?
Controls covers MCC organisation, PLC sequence, interlocks and start permits at system level. Belt Starters covers the power device that actually ramps the motor. You may need both: a soft starter in a bucket, and PLC logic that says when it is allowed to run.
Will a soft start fix belt tracking on start?
A smoother ramp often reduces wander that appears only during acceleration. It will not fix structure, splicing or off-centre loading. Mention tracking symptoms, but also tick structure, belting or chutes if those are known contributors.
