Conveyor Idlers and Rollers: Selection and Failures
How to choose troughing, return and impact idlers, spot failure early, and request accurate supplier quotes.
Idlers and rollers keep the belt supported, shaped and moving with acceptable friction. When they seize, flatten or go out of square, belts heat, covers cut and energy use climbs. This guide helps South African maintenance and procurement teams specify replacements, recognise failure modes and write clearer RFQs before they request matched supplier quotes.
Main idler roles
Troughing sets form the carrying side into a U or V so bulk material stays on the belt. Return rollers support the empty belt on the underside. Impact idlers sit under loading zones where rock or agglomerates drop onto the belt. Training or self-aligning frames help correct mild mistracking; they are not a substitute for square structure and centred loading.
Diameter, bearing series, seal design and shell thickness should match duty. Underground and corrosive plants may need specialised seals and coatings. Mixing random rollers of different diameters creates height steps that damage covers.
Selection inputs that change price
- Belt width and trough angle
- Material lump size, density and drop height at load points
- Belt speed and ambient dust or moisture
- Frame style (inline, offset, garland) and mounting dimensions
- Quantity for a shutdown kit versus a full stringer replacement
Photos of nameplates, end brackets and seized rollers help suppliers confirm interchangeability. If you are upgrading capacity, ask whether spacing or diameter should change rather than repeating a historically undersized design.
Common failures
Seized bearings are the classic failure: rollers stop turning, the belt rubs the shell and heat builds until the cover melts or the carcass is cut. Flattened shells and noisy bearings are earlier warning signs. Water and fine ore attack seals on wash plants and stockyard conveyors. Impact zone rollers fail faster when chutes are worn or skirts are missing.
Do not treat chronic idler failures as a consumable tax alone. Check loading geometry, skirt condition and whether return side material build-up is forcing the belt off centre. Root-cause correction often costs less than endless emergency roller swaps.
